Case analysis of H-series right angle gearbox in coal mine drainage system

This case focuses on the main drainage system renovation project of a large underground coal mine with an annual output of 6 million tons. The explosion-proof heavy-duty H-series right angle gearbox is used to drive the vertical multi-stage main drainage pump, which solves the core pain points of traditional direct drive in high gas, high water influx, strong coal dust impact conditions, such as limited space, axial impact overload, and insufficient explosion-proof compliance. It achieves 100% emergency response reliability of the coal mine drainage system and completely avoids the major safety risk of water leakage caused by excessive mine water influx.
⛏️  Project background and original pain points
The main drainage system of the coal mine is designed with a maximum drainage capacity of 2400m ³/h, responsible for real-time discharge of water inflow throughout the mine. The underground water inflow contains a large amount of coal slurry and rock powder particles. The original system used a conventional motor-driven vertical main drainage pump scheme, which exposed multiple fatal safety hazards during operation:
The underground pump room is extremely limited in space: the height of the underground main drainage pump room chamber is only 3.4m, and the vertical motor is directly stacked above the pump body. The total axial height of the unit exceeds 3.2m, and the reserved maintenance and hoisting space in the chamber is insufficient. When disassembling the pump body to replace the impeller and cleaning the slag for maintenance, the pipelines and cable trays at the top of the chamber must be temporarily removed. A single maintenance takes more than 96 hours, and the drainage system is in a non standby state for a long time. Under extreme water inflow conditions, the risk of mine permeability is extremely high.
Frequent axial overload caused by water hammer impact: The vertical drop of the mine drainage pipeline exceeds 300m, and the water hammer impact formed by the high drop return water during the start and stop of the water pump can cause the axial thrust of the pump to soar by 75% instantly. The original vertical motor has a rated bearing capacity of only 70000N, which is affected by alternating impact loads for a long time. On average, bearing burnout faults occur within 4 months, and the unplanned failure rate of the drainage system is as high as 30%, directly threatening the safety of underground workers.
Poor compliance with high gas coal dust environment: The underground pump room belongs to a high gas explosion-proof area, and the electrical components of ordinary direct coupled motors are directly arranged above the pump body. Coal dust and gas are prone to accumulate around the motor, and sealing failure can easily cause gas explosion accidents, which completely does not meet the explosion-proof requirements of coal mine safety regulations. At the same time, a large amount of coal dust particles invade the interior of ordinary gearboxes, causing rapid abrasive wear on the gear meshing surfaces. On average, tooth surface pitting and excessive vibration faults occur within 8 months, and the equipment maintenance cost is more than 6 times that of ordinary ground water pumps.
High energy consumption: The original direct drive scheme cannot flexibly adjust the output speed of the pump, and can only control the drainage flow through the outlet valve throttling. A large amount of energy is wasted, and the annual power consumption of a single main drainage pump exceeds 6.8 million kWh, accounting for 12% of the total electricity consumption of the mine. The system's operating energy consumption far exceeds the industry average level.
🛠️  Customized selection scheme for H-series right angle gearbox
In response to the special working conditions of high gas, strong impact, and high coal dust underground in coal mines, the explosion-proof heavy-duty upgraded H-series right angle gearbox is selected, and the core configuration fully adapts to the strict requirements of coal mine safety regulations:
Accurate matching of core parameters:
Suitable for a horizontal explosion-proof motor with an input power of 1400HP (approximately 1044kW), with 35% power redundancy reserved. The rated input speed is 1480rpm, and the pump output speed is 1776rpm through a customized transmission ratio of 1.2:1, fully matching the operating point of the main discharge pump with a rated flow rate of 2400m ³/h and a head of 300m.
Upgraded heavy-duty thrust roller bearings with a rated axial thrust bearing capacity of 125000N, fully covering the maximum instantaneous axial thrust of 115000N under water hammer impact, and reserving 8.7% of thrust redundancy, completely solving the problem of bearing overload caused by alternating axial impact loads.
Special optimization of explosion-proof working conditions in coal mines:
The gears are treated with 20CrMnTi alloy steel carburizing and quenching, with a tooth surface hardness of HRC60 or higher. Combined with a 6-level precision grinding process, the anti-wear ability is more than twice that of ordinary gears, and can resist slight wear caused by coal dust intrusion. The designed service life is over 15 years.
All electrical monitoring components meet the Exd Class I explosion-proof level requirements for coal mines. The shaft end adopts a multiple dust-proof and waterproof sealing structure, and the protection level has been upgraded to IP66, completely blocking coal dust particles and underground humid water vapor from entering the gearbox, preventing impurities from entering the lubricating oil and causing tooth surface wear and tear faults, fully complying with the explosion-proof safety regulations for coal mines underground.
Layout and operation adaptation optimization:
The horizontal explosion-proof motor is horizontally arranged in the ground safety area of the pump room chamber, and drives the vertical multi-stage main drainage pump through the H-series right angle gearbox after 90 ° turning. The total axial height of the unit is reduced from 3.2m to 1.8m, perfectly adapting to the narrow vertical space of the underground pump room, without the need to modify the original chamber support structure, greatly reducing the underground construction cost.
Equipped with independent forced oil injection lubrication and external cooling system, the oil temperature can be stably controlled below 55 ℃. At the same time, intrinsically safe oil level, oil temperature, and vibration online monitoring sensors for mining are installed and connected to the mine safety monitoring system to monitor the operating status in real time, predict potential faults in advance, and achieve unmanned automatic operation under extreme water inflow conditions.
✅  Actual testing effect of project implementation
After the renovation project was put into operation, it operated continuously for 42 months without major faults, and its performance indicators far exceeded the requirements of the Coal Mine Safety Regulations
The reliability of drainage has been greatly improved: the heavy-duty thrust bearing of the gearbox fully carries all the alternating axial loads of the pump, and the vibration value of the shaft system is stable below 3.1mm/s, completely eliminating the original motor thrust bearing burnout fault. The continuous fault free operation time of the equipment has been extended from 4 months to 42 months, and the reliability of the drainage system has been improved to 99.98%. It has successfully responded to multiple maximum water inflow conditions in the mine without any drainage interruption.
Full compliance with explosion-proof standards: All electrical components meet the Class I explosion-proof requirements of coal mines, and all power components are located in the ground explosion-proof safety zone, completely avoiding the risk of gas accumulation and explosion. It has successfully passed multiple explosion-proof safety inspections by the mine safety supervision department and become a demonstration project for the localization transformation of the local coal mine main drainage system.
Significantly enhanced anti-wear performance: IP66 level multiple dust-proof seals completely block coal dust and water vapor from entering, and the cleanliness of the lubricating oil inside the gearbox remains within NAS8 level for a long time. The gear wear is only 35% of the industry average, and the equipment lubricating oil replacement cycle has been extended from 2 months to 18 months, reducing annual operation and maintenance costs by 82%.
Significant energy-saving benefits: By accurately matching the transmission ratio of the gearbox and eliminating the throttling adjustment of the original outlet valve, the overall transmission efficiency of the system has been improved to 97%. A single main drainage pump can save 3.8 million kWh of electricity annually. Calculated at a coal mine industrial electricity price of 0.7 yuan/kWh, the annual direct increase in revenue exceeds 2.66 million yuan, and the entire renovation cost can be recovered in 11 months.
📌  Summary of core project experience
When selecting drainage scenarios for coal mine underground, it is necessary to choose customized H-series models with high thrust bearing capacity, reserve more than 30% power redundancy, and increase the operating coefficient KA value to 2.5 to resist strong alternating impact loads caused by water hammer impact and coal slurry particles. It is prohibited to directly use standard models for ground ordinary clean water pumps.
In the underground environment of high gas and high coal dust, all electrical components must meet the Exd Class I coal mine explosion-proof level requirements, with the protection level upgraded to IP66, and equipped with multiple dust-proof and waterproof sealing structures to prevent coal dust and gas from entering the interior and causing safety accidents. This is the core red line requirement for coal mine scene selection.
This solution can be directly replicated and promoted to various high gas and strong impact mining scenarios such as the main drainage system of underground coal mines, underground fire sprinkler systems, coal slurry conveying systems in coal preparation plants, etc. It is currently the mainstream technical route for improving intrinsic safety, reducing costs and increasing efficiency in coal mines.
